History: Founded in 1914 under the name of "Kupfer-Asbest-Company Gustav Bach" (KACO), our company was Germany s first special factory to produce ring gaskets used in the automotive industry. In 1927, the product range was extended by electrotechnical products and it has permanently been enhanced and expanded since that date. By 1970 the electrotechnical division had grown significantly and was transferred to a separate company Bach & Co. KACO Elektrowerk. 5 2 a brief Description inverters convert DC voltage into sine-wave AC voltage. This inverter type has power stage pulsewidth modulation, a technique that ensures simple and cost-efficient inverter design and low space requirements at the same time. As the device is fully microprocessor-controlled, further options (upgrades, extensions, special functions) can be implemented. The inverter disconnects in the event of an overload condition and automatically starts up again after 10 seconds. After having disconnected in the event of excess temperature it automatically starts again when the power stage has cooled down by approx. 10 C. Low/high voltage cut-off protects the DC voltage source (storage batteries, battery) and the inverter against non-permissible operating conditions. All operating conditions are signaled by three LEDs located next to the push-button switch. Special devices, which are particularly resistant to mechanical vibrations, can be manufactured on request - these devices are typically used for railway and emergency vehicles. In consequence of the many optional features which are available for these inverters (see Chapter 8.2) there may be deviations between this manual and your inverter as, for example, a different housing (Option Q). Please note the additional documentation in the clear plastic folder inside the back cover of this manual. All electronic, electromechanical and mechanical components are suitable for operating temperatures between 0 C and 40 C. Devices with options D and E are built for an extended temperature range from -25 C to +70 C. The complete unit is approved for a storage temperature between -25 C and C, and fully compliant with the RFI suppression classification according to EN B (pursuant to VDE 0871). 3 Notes on Inverter Operation The inverter has been manufactured in accordance with the following specifications: VDE 0558 Part 8 + Part 11 EN Part Part 1-3 VDE 0100 Part 410 Since the device is a potential-free power supply, the protective earth contact of the outlet is not connected to the housing of devices with optional feature S (see VDE 0100 Part 410 chapters and ). If multiple loads are connected to the outlet of the inverter, their housings must be interconnected by ungrounded, isolated potential equalization leads. This is achieved, for example, by connecting all loads to a multiple socket-outlet with protective earth contacts. In this way, potential equalization is effected automatically. If your device features an internal mains/inverter change over unit which requires a connection to the mains, the protective earth contact of the outlet will be connected. In contrast to the section above, the protective earth leads of the loads must be connected to the protective earth terminal of the inverter in this case. 7 4.1 Description of Components EMC Filter Specially adapted discrete EMC filters are integrated on the board (DC and AC side). These filters ensure compliance with EMC standard threshold values. Due to their high performance there is no need to use ready-made standard line filters Input Capacity inverters have a high input capacity to ensure proper operation of the device even if long DC leads are used, and to reduce adverse effects on the batteries. Filter Coil The filter coil ensures that the output current is sinusoidal. It is manufactured in a special process, and its design guarantees the high efficiency of our inverters. DC Voltage and Current Monitoring The input current (respectively the output current on K300, K500N and K3000 devices) and the input voltage are monitored by a precise measurement circuit which ensures that the inverter is only operated within its specifications. Microprocessor The output voltage and operating modes of the device are controlled by a powerful single chip microcontroller. 4.2 Protective Functions The following monitoring and protective functions are integrated in the inverter: Overvoltage suppressors/vdrs on the DC side for protection in case of lightning strokes VDRs to protective earth for protection of the inverter against burst and surge pulses Safety fuse at input Temperature monitoring of power semiconductors and transformer EMC filters to protect the inverter against RF line interference Monitoring of the DC input for over- and undervoltage Time-dependent switch-off at overload not implemented in K 150 and K 200 devices KACO NEW ENERGY GMBH K SERIES MANUAL
8 5 Installation of the Inverter 5.1 General Information about the Place of Installation Below is a summary of the most important criteria to be observed for an optimal installation environment. The useful life cycle of an inverter is strongly dependent on environmental conditions. The higher the temperature, the shorter is its useful life. Similarly, constant humidity will adversely affect the useful life of an inverter. The ideal place of installation should be dry and air-conditioned. Criteria for an optimal inverter location: The device has been designed for wall-mount installation in indoor areas Do not directly expose the inverter to wetness or humidity Ensure sufficient wire cross-sections depending on the input and output current Installation at eye-level makes it easier to read the LEDs. Ensure accessibility for future service work. Provide a minimum clearance of 100mm above the case, i.e. to other devices, cabinets, ceiling, or similar. Ensure free air circulation around the case and through the heat sink. If the inverter is installed in a switch cabinet or similar enclosure, ensure that heat is carried-off sufficiently, e.g. by means of forced ventilation. The back side of the device and the heat sink can reach a temperature of about 80 C. Important notice: Depending on the type of wall you should use the appropriate screws and dowel pins for fastening the inverter Data referring to the place of installation: Admissible relative air humidity : less than 95% Admissible ambient temperature : C Protection class : IP20 Case/Enclosure material : Aluminum The enclosure is solely made of lightweight aluminum. 14 6 Electrical Connections 6.1 General Information After installing the inverter in a fixed location you may proceed with the electrical connections. The electrical installation of the device must be performed by qualified personnel only. Please observe all relevant safety rules and VDE regulations. Most of the inverters without optional features have their connecting terminals placed inside the device. To perform the electrical connections the cover of the terminal box in the lower part of the enclosure has to be removed. Appropriate PG type or metrical fittings are provided for inserting the leads. Devices with the optional Q feature are provided with the appropriate terminals on the rear side of the case to connect the batteries, AC output leads and remote control switch. On K 150 und K 200 devices the connecting terminals are directly accessible at the bottom side of the enclosure. 6.2 AC Connection The output terminals of the device are marked U, V and PE. Their exact position can vary depending on the type of inverter and the optional features included. Please make sure that the inverter is switched off while connecting the load. 6.3 DC Connection The terminals for the DC leads are marked (+) and (-). Their exact position depends on the type of enclosure and the optional features of the inverter. On K 150 and K 200 devices the DC leads are connected via clamp terminals for wire cross sections up to 4 mm². Starting with the model range K 300 the DC leads are connected via screw terminals which require the use of appropriate terminal ends on the leads. Always make sure not to reverse polarity! This would cause damage to the inverter. Make sure that both the switch on the device itself and the optional remote control switch are in the OFF position while connecting the DC leads. Please ensure sufficient wire cross-sections and keep the connecting lines as short as possible so as to minimize power losses. The wire cross-section depends on the rated input or output current and can be calculated based on the following rule of thumb: 1mm 2 wire cross section for every 5A Therefore, the appropriate wire cross section for 20A is 4mm 2. 15 6.4 Connecting the Remote Control Switch The terminals for the remote control switch are marked by an appropriate switch symbol. Ideally, a 1-pole switch with two switch positions should be used on K 150 and K 200 devices as well as all inverters without an automatic switch-on mode of operation. A 1-pole switch with three switch positions and a central OFF position should be used for all other devices. The switch must be electrically isolated. The length of the leads between the switch and inverter must not exceed 20m. 7 Inverter Operation After the inverter has been installed mechanically and electrically (see Chapters 5 und 6), you can now switch it on. 7.1 Operation of K 150 and K 200 Inverters K 150 and K 200 inverters are provided with a push-button switch on the front side of the case and three LEDs to indicate the operating status. If the button is pushed for more than 1 second the inverter will switch on or off. How to connect this switch is described in chapter 6.4 on this page. The push-button switch has priority over the remote control switch. When the device has been switched on by the remote control switch, the input LED is flashing green. If the button is pushed for more than one second, the input LED will be lit continuously and the remote control function is deactivated. If the button is pushed again, the remote control switch will be reactivated, which means that depending on the position of the switch the device will be shut down or continue to run in the remote controlled mode (with the input LED flashing). Modes of Operation If the input or output voltage is not within the permissible voltage range, the microcontroller will shut down the inverter. Now the device checks the input voltage every 10 seconds and restarts as soon as it is within the permissible range. This prevents, for example, total discharge of the storage batteries. In overload and short-circuit error condition the inverter restarts automatically after 10 seconds. If the inverter has shut down because of excess temperature, the device will be restarted after the power stage has cooled down by approx. 10 C. KACO NEW ENERGY GMBH K SERIES MANUAL
16 7.2 Operation of K 300 to K 3000 Inverters The inverter is equipped with a rocker switch with three switch positions (ON, OFF, AUTO) and three LEDs indicating the operating modes. If your inverter is equipped with an internal change-over unit (optional features U1, V1, V2 or V4, see chapter 8.2), the automatic switch-on feature will not be implemented. In this case the switch has only two positions (ON and OFF). If such a load is detected, the device will remain on until this load is removed again. After removing the load the inverter will shut down the output voltage after 10 seconds and start checking for load every 10 seconds, as described above. Remote Control The remote control function is used to enable the inverter by means of an electrically isolated switch. How to connect this switch is described in chapter 6.4 on page 15 If the remote control function is active the rocker switch at the front panel of the inverter must be set to the OFF position. However, it will continue to be active, i.e. even if the remote control switch is connected the inverter can still be switched on or off by means of the front-panel switch. The ON function always has priority over the AUTO function on both the switch on the front panel of the device and the remote control switch. 21 10 Warranty and Service Warranty KACO GERÄTETECHNIK GmbH grants a 2-year warranty on inverters, which starts from the date of delivery. Throughout this time KACO NEW ENERGY GmbH will guarantee proper functioning of the device as well as free factory-repair of any defects that we are accountable for. Warranty claims shall not be accepted under the following circumstances: Devices were not used for their intended purpose Improper installation; installation was not carried out in accordance with the relevant standards Improper operation Devices were operated with defective protective features Devices were changed or manipulated by the user External influence or Act of God Insufficient ventilation of the system Non-conformance with valid safety regulations (VDE and others) or Act of God (lightning, overvoltage, tempest, fire) Transport damages Warranty claims must be settled in the factory of KACO ENERGY GmbH. The defective unit(s) must be returned in their original or similar transport packaging. The costs of return shipments cannot be borne by KACO NEW ENERGY GmbH. KACO shall not grant any warranty service unless the defective device has been returned together with a copy of the original invoice. The type label on the device must be fully readable. 22 11 Troubleshooting and Fault Diagnostics 11.1 Troubleshooting Within the scope of our continuously expanding Quality Assurance System, our goal is to rule out any faults and defects. You have purchased a product that has left our factory in a proper condition. Each individual device has successfully passed extensive inspection tests for their operation and functioning of protective devices, as well as a long-duration test at our factory If your inverter does not work properly despite all these measures, we recommend the following procedure: Check the input and output connections leading to the inverter, observing all safety instructions given in this manual. Please observe the inverter carefully and take note of the display LEDs. If the problem cannot be solved using the methods described in this manual, please contact our Service Department. Please have the following information ready to enable our Service Department to respond quickly and properly: Inverter Data Serial number of the device Inverter type Short description of error Is the error reproducible? If so, please provide a short description. Does the error occur sporadically? 11.2 Transport Damages To ensure high quality and reliability, our inverters are subjected to extensive tests and inspections at our test facility. Our inverters leave our factory in a proper electrical and mechanical condition. Special packaging is used to ensure that nothing can happen during transport. Yet, transport damages are possible, although these damages are usually the carrier s responsibility. Please inspect the inverter carefully after delivery. If you should discover any damages on the packaging which imply damage to the inverter, or if you can state obvious inverter damage, please notify the responsible carrier immediately. If necessary, KACO NEW ENERGY will assist you in this matter.
