3 Editorial TOMORROW S TECHNOLOGIES. TODAY. The Fraunhofer Institute for Production Systems and Design Technology IPK promotes excellence in production science. Our international and interdisciplinary team has been delivering applied research and development services to research partners and customers for over 30 years. We cover the entire product lifecycle from the product concept, to its development, layout and manufacturing, right through to recycling and disposal and the management of these processes. Our approach to developing processes and techniques is holistic. We combine sound economic principles and sophisticated technology with ecological considerations, such as sustainability and environmental compatibility. A large part of our success is the innovativeness and commitment of our staff, which is why we are always looking to the next generation of creative scientists by promoting long-term training in specific know-how for our core competencies in management, product creation, the production process and the design of industrial plants. 5 Fraunhofer IPK optimizes technologies, industrial processes and the management of these processes for customers on a contract basis. We work with the entire process, from the initial idea, to its development and manufacture, right through to the recycling process. Thanks to our close collaboration with our partner institute at the Production Technology Center (PTC), the Institute for Machine Tools and Factory Management (IWF) at the Technische Universität Berlin, we not only help you develop prototypes, but also deliver and translate efficient university research findings into operational management. We believe that such a technology transfer requires a holistic approach. For this reason, we combine economic principles and technological excellence with questions of sustainability and environmental compatibility. We strive to bring innovative technologies to small and medium-sized enterprises (SMEs). The role of SMEs in supply chains, both as development partners and system suppliers, is on the rise. Increasing their technological competitiveness is one of our key aims. 5

6 aims The Fraunhofer Institute for Production Systems and Design Technology (IPK) comprises seven business divisions conducting applied research and development for industrial manufacturing Corporate Management, Virtual Product Creation, Production Systems, Joining and Coating Technology, Automation Technology, Quality Management, and Medical Technology. We develop methods and technologies for corporate management, product development, production processes and the design of industrial plants. Our research centers on processes that increase productivity in the development and realization of products and their transfer into system solutions. This includes designing and manufacturing intelligent production equipment, integrating such equipment into complex manufacturing environments and optimizing their employment. Furthermore, we develop new applications in cutting-edge fields, such as security, mobility and medical technology. Apart from our in-house applied research, we also develop new solutions in close collaboration with national and international companies. Together with industry partners, we transfer our basic innovations into functional applications. 6

8 CORPORATE MANAGEMENT A company s success is not simply due to competitive products. The companies that lead the pack secure long-term, decisive competitive advantages by employing process innovations. These involve an enterprise s product and service processes, as well as its planning and controlling processes. The Corporate Management division researches the development and implementation of innovative concepts for the design of service processes in enterprises, manage - ment, planning and control of industrial plants and corporate networks. We also develop techniques and software tools that support company planning and control in various industry and service branches. Our approach to these tasks is characterized by a holistic understanding of the enterprise, including its processes, products and customers, organizational structure and information technology, and suppliers and competitors. Our strength is our interdisciplinary approach. Our team of engineers, engineering managers, computer scientists, natural scientists, and social scientists develop all-round solutions, from concept development through to implementation, where necessary using software. The division s overall objective is effective, efficient and humancentered design of performance-related processes. 10 VIRTUAL PRODUCT CREATION Digital engineering technologies, processes and methods in product planning, product development, manufacturing engineering, and in MRO (maintenance, repair and overhaul) are meanwhile indispensable in industry to meet time-to-market, cost and quality targets. The division Virtual Product Creation supports companies and partner networks in industry and pub lic sectors to most effectively improve and optimize their portfolio of virtual engineering PLM solution elements (process, methods, tools and information standards). Consulting and R&D services of the division Virtual Product Creation comprise neutral technology studies, digital process analysis, IT-integration architecture development, engineering method development, and tool demonstrators in the fields of product development, digital factory, computer-aided MRO as well as sustainability and end-of-life planning. In contrast to standard IT-consulting companies or to PLM vendors, we can offer the expert neutral deep-dive knowledge of future IT-technologies, upcoming solutions and standards as well as digital business and collaboration mechanisms in industry case relevant scenarios. As a major asset we provide substantial experience based on our complete set of digital competencies in PDM/PLM, engineering collaboration, product modeling (from sketch, intelligent CAD and DMU up to Virtual Reality), cross-domain mechatronic system development, digital manufacturing planning (CAM, CAP), functional mock-up and validation (e. g. with special CAE solutions for flexible component simulation), and innovative smart hybrid prototyping based validation and sign-off. 12 PRODUCTION SYSTEMS An enterprise s unique selling points are determined by complex products with high functional integration. However, only if manufacturing processes are fully mastered and the highest quality standards are maintained can these products secure an enterprise s position over the long-term. At the same time, material, tool, manufacturing process, machine and process chain innovations are extremely multifaceted. New high-strength materials and material composites also place special demands on tools and manufacturing processes. Novel machine concepts necessitate the redesign of processing chains. Advancing miniaturization requires new, highprecision machines. Due to the manifold interactions between these innovation areas, any solution has to be approached in an interdisciplinary fashion and considered within the overall context of all business processes. The division Production Systems develops, delivers and optimizes production and manufacturing technologies and the machine and control technology necessary to manufacture innovative products. As part of customer contracts, we develop new machines and processing strategies, optimize existing production systems and create future-oriented tool concepts. Furthermore, we support manufacturers in the development and introduction of new services that accom pany products. The qualification of technical specialists using elearning and work system design as part of modern organizational development rounds off our spectrum of services. 14 JOINING AND COATING TECHNOLOGY Joining and coating technology ranks among the most important steps within a process chain in industry sectors and product lines, comprising in addition to material production also the cycle of fabrication, operation, repair as well as disposal or recycling of a product. The new division Joining and Coating Technology develops innovative procedures for materials that previously could not easily be processed. Particularly the automotive industry faces great challenges due to the increasing use of advanced high-strength and super high-strength steel variants and steel-aluminum joints. The types of steel most recently developed by suppliers have necessitated new research even in long-established processes such as resistance spot welding. Simulation of weld ing processes, distortions and residual stresses speeds up the introduction of cost-effective and energy-efficient processes in industry. An excellent addition to this research into welding thin sheets is arc welding, even at greater thicknesses. Application of novel high-performance arc welding processes makes joining of greater plate thicknesses, such as those encountered in shipbuilding or pipe construction, particularly attractive from an economic point-of-view. 16 AUTOMATION TECHNOLOGY The Automation Technology division develops new technologies and systems which combine innovative robotics, control and security concepts with machine vision techniques. It is our goal to use an integrative combination of these core competencies to increase the efficiency of processes for the benefit of our customers. One example are machining processes which can be executed with industry robots in a highly flexible and cost effective manner due to new methods of force control. Furthermore, we use innovative production technology methods and automation concepts in order to tap new areas of application and business segments in security technology and medicine. Our procedures for virtual reconstruction of documents as well as our robot system for rehabilitation of stroke patients are already being tried and tested. Our R&D work in process automation and robotics aims at efficient use of resources. Resource efficiency of human beings and automation systems in changeable production workflows is enhanced by means of flexible cooperation between human and robot. In order to increase energy efficiency we develop methods for intelligent information retrieval from energy-related production data (energy mining) as well as for energy efficiency controlling. In addition, based on our expertise in image processing and pattern recognition we open up new application areas, especially for mobile detection systems and for automated reconstruction of documents. Our customers also benefit from our many years of experience in the field of automated optical quality control, supplemented by new methods of robotbased testing of mechanical product properties. 18 Quality Management Quality of products and services has become a strategic competitive factor. Not only development and production, but also manufacturing planning, procurement, maintenance, distribution, as well as after sales service have to be considered. The intention of quality management is to treat all quality aspects of a company, including its customer and supplier relations, in a comprehensive, integrated manner. Managing both product and process quality today is increasingly challenging given the globalization of value chains. To successfully master global competition, we support companies by developing innovative concepts, methods, and organizational approaches for continuous, integrated assessment and implementation of quality processes and quality management systems. Our vision is»quality excellence«, a sustainable, excellent corporate quality which yields added value for a company, starting with leadership and strategy quality to product and process quality and to structural quality. Following this vision, we systematically analyze, evaluate and secure the effectiveness and sustainability of quality management processes, methods and systems. This way, we not only assist our customers in significantly improving the actual and perceptual quality of their products and processes. At the same time, we help to reduce manufacturing, delivery and reclamation times, as well as product and process costs. In close cooperation we provide custom-fit solutions for organizational, methodical and IT-related optimization of individual quality processes and support their implementation. 20 MEDICAL TECHNOLOGY The Fraunhofer IPK division Medical Technology cooperates closely with the Charité to develop devices for surgical intervention, especially for image-controlled and minimally invasive surgery. Innovations in medical technology are today characterized by a high degree of integration. Imag ing systems are combined with instruments for minimally invasive surgery to produce complex treatment units. A focus of our research is developing technology for interventional therapy. Our overall goal is ensuring surgical interventions can be carried out more safely and efficiently. One focus is on the technical design, development and clinical evaluation of systems for imageguided and minimally invasive surgery. Additionally, we develop concepts for technical feasibility, carry out feasibility studies, develop prototypes and evaluate the latter in preliminary clinical applications. We follow the DIN ISO norms 9001:2000 / 13485:2003 and conduct approval processes according to the Medical Devices Act. We are also happy to facilitate contact to clinical research groups, professional associations and health policy bodies. This allows us to offer our customers one-stop access to our institute s R&D know-how, while ensuring the services provided are both interdisciplinary and tailored to specific industry concerns. We provide customized consulting and support for the introduction of new products, processes and techniques. Furthermore, we work together with you to identify potential and establish new application areas for existing products and technologies. Our customers have the unique opportunity of developing and testing innovative technologies, demonstrators and prototypes independently in an ultra-modern environment. We also provide additional presentation, training and transfer services that benefit users, manufacturers and research institutes in equal measure. 25 Fraunhofer IPK s range of services assists companies from the initial product idea, to the development, planning and creation of products, right through to the recycling process. We develop new technologies in close collaboration with our customers and test them in the PTC experimental hall or at the customer site. We also facilitate technical know-how in production technology and develop methods for improving organizational management of services, production, quality and environmental management. The preliminary research we carry out on assignment or with federal, Länder or EU funding is then used as the basis of contract research for our customers. Our working methods are distinguished by high quality standards, professional project management and ultra-modern laboratory equipment, which secure our customers reliable results. Fraunhofer IPK was certified according to DIN EN ISO 9001:2000 in August In 2009 it passed the re-audit according to DIN EN ISO 9001:2008 with flying colors. 29 unsere our partners FRAUNHOFER GESELLSCHAFT The Fraunhofer Gesellschaft is the leading umbrella organization for applied research institutes in Europe. It pursues contract research for industry, the service sector and the government. Fully realized solutions to technical and organizational problems are developed quickly and cost-effectively for businesses and other customers. The Fraunhofer Gesellschaft also participates in industry consortia as part of the Euro pean Union s technology programs. An additional important activity is the strategic research that Fraunhofer Gesellschaft conducts on behalf of and funded by German federal and Länder ministries and agencies. These projects research the technologies of tomorrow and find innovative solutions to issues concerning key technologies and society in general. The Fraunhofer Gesellschaft currently has 59 research institutes spread over 40 sites throughout the Federal Republic of Germany. 30 our Partners IWF Institute for Machine Tools and Factory Management We cooperate closely on application-oriented basic research with our partner in the Production Technology Center, the Institute for Machine Tools and Factory Management (IWF) at the Technische Universität Berlin. At its founding in 1904, the IWF was one of Germany s first institutions to provide production technology training and research, and the establishment of its production technology experimental hall was groundbreaking for the discipline. The IWF s research and training focuses on industrial plant technology and management and includes the development of process technologies, production equipment, and information technology modeling. Approximately 70 scientists work on the»digital factory«, conducting interdisciplinary research at the institute. They investigate and interconnect product development, manufacturing planning and production using information technology to comprehensively simulate, verify and optimize product creation and lifecycles. As an institute of the Technische Universität Berlin, the IWF trains approximately 200 students annually in mechanical engineering. The IWF also participates in the Master s course Global Production Engineering, which is primarily conducted in English and prepares students from around the world for the challenges of the global industrial society. The international network of teaching and research institutions, with which the IWF cooperates, also contributes to the course. 31 Charité Universitätsmedizin Berlin In medical technology, we collaborate with the Department of Oral and Maxillofacial Surgery at Charité Universitätsmedizin Berlin. As one of Germany s oldest hospitals, the Charité has a rich tradition and is today one of Europe s largest teaching hospitals. Over its 300 years of history, including eight Nobel Prize winners, it has gained a reputation for outstanding medical research and treatment, with more than employees following its motto»research, teaching, healing, helping«. Patients directly benefit from cutting-edge scientific insight and technology applied at the teaching hospital. Thanks to the practical emphasis of its medical training, it also guarantees the highest quality of treatment in years to come. Over in-patients and approximately a million out-patients are treated annually. Complicated medical procedures are routine. The Charité strives to shape the life sciences of the future to secure patients the maximum level of benefit. 31

32 our Partners BAM Federal Institute for Materials Research and Testing Together with BAM s Division V.5»Safety of joined components«, we research the safety and reliability of joined components and systems during manufacturing and operation. Evaluation of the interaction between material, process and construction is a key part of our work here. The central issue is clarifying hot and cold cracking phenomenology. Apart from testing crack resistance, new high-performance join ing processes, such as laser beam and hybrid welding are qualified, new alloy concepts for welding filler materials are developed for high-quality joining of innovative materials. The safety and reliability of the joined components are not only assessed using laboratory specimens, but above all by performing component experiments and full-scale tests. We achieve this by adapting existing test procedures and extending new methods. The research is backed-up with the application and development of corresponding simulation techniques. 32

33 fraunhofer innovation clusters at IPK Quelle: Siemens AG Innovation clusters achieving success through cooperation The Fraunhofer innovation clusters are a tool for specifically fostering innovation by means of cooperation in the region. All relevant players in the private sector, science, government and society cooperate in geographic proximity to successfully act on the market and thus also promote and secure employment. Fraunhofer IPK heads two innovation clusters,»secure Identity Berlin- Brandenburg«and»Maintenance, Repair and Overhaul in Energy and Transportation«. Secure Identity Uniqueness und Authenticity in the Real and Digital World MRO Maintenance, Repair and Overhaul in Energy and Transportation The Fraunhofer innovation cluster»secure Identity Berlin- Brandenburg» was initiated November 6th, The project is a collaboration between five Fraunhofer institutes, five universities, 12 companies, as well as the Länder Berlin and Brandenburg along with individual institutions in other federal states. Goal of the joint research and development projects is to provide technologies, processes and products that enable the unambiguous verification of the identity of individuals, objects and intellectual property. Such identity security ensures that identity can be used in many different ways to simplify processes in commerce, administration and daily life. The applications range from the next generation of tamperproof personal documents, the security of electronic business processes, through to communication between machines and vehicles, and product and brand protection. ( The Fraunhofer Innovation Cluster»Maintenance, Repair and Overhaul in Energy and Transportation (MRO)«, begun in 2009, is working towards the development and long-term establishment of resource- and energy-efficient MRO processes and technologies in cities. MRO s importance for business and in the economy is increasing. A significant proportion of company returns are generated by after-sales services for products and goods with high investment costs and long durability. This is particularly true of the energy and transportation sectors, which have always had strong roots in the Berlin/Brandenburg region. Largely unforeseeable repairs become necessary in addition to regular and scheduled servic ing during a product s lifecycle. An overhaul is able to not only return a product to its original state, but even upgrade it to the latest technical and economic standards. ( 33

Together with the Institute for Machine Tools and Factory Management (IWF) at the Technische Universität Berlin, our offices, laboratories and experimental hall cover more than 7100 m². Fraunhofer IPK s overall budget in 2009 was million, 72 percent of which was self-financed. Of this, approximately 4 million was generated from industry contracts and 5.4 million from governmentfunded projects. 34
