A JK FRONT ROCKBRAWLER BUMPER INSTALL D C B Thank you for purchasing a Poison Spyder Front RockBrawler Bumper for your Jeep JK. You now own the ultimate off-road bumper, which will give you many years of service. Installation is fairly simple with the right tools and good mechanical abilities. If you are not confident in your mechanical skills, please seek the help of a professional to perform the installation. Please read through these entire instructions before proceeding with installation. PARTS LIST Please check your packages immediately upon arrival to ensure that everything listed is included, and to check for damage during shipping. (1) JK Front RockBrawler Bumper (A) (1) Sub-Frame Bracket Retainer Plate (B) (1) Sub-Frame Bracket (C) (1) Removable Skid Plate (D) (12) 3/8-16 X 1 SS flat head cap screw (5) 3/8-16 nylon insert lock nut (5) 3/8 flat washer (11) 1/2-13 nylon insert lock nut (11) 1/2 flat washer TOOLS NEEDED Ratchet 6 socket extension 19mm deep socket 3/4 deep socket Torque wrench (ft./lbs.) 7/32 hex key Transfer punches: 5/16 & 15/32 Shop Hammer Dead blow hammer or rubber mallet Drill motor Drill bits: 1/4, 3/8 & 11/16 Phillips head screwdriver Small flat head screwdriver Removal tool for push-in retainer clips (see Figure 1) or small pry bar Abrasive cut-off wheel or other suitable metal cutting tool Touch-up paint or clear coat FIGURE 1 BEFORE YOU BEGIN The JK Front RockBrawler bumper and associated components are shipped un-painted. You will want to paint or powder-coat these components prior to installation. If painting them

yourself, we recommend starting with a quality etching primer and allowing sufficient cure/dry time between coats and before you apply color. Quality spray-can paints are fine, however be sure to thoroughly paint all of the inside corners and hard-to-reach areas of the bumper. A little extra time and attention to detail on your preparation and paint process will pay off in longer-lasting good looks and rust prevention. INSTALLATION PROCEDURE 1. Park vehicle on a level surface and set the emergency brake. You will want to wear eye protection beyond this point. 2. Remove the plastic lower air dam. Use a push-in retainer removal tool to pop out the plastic push-in retainers along the front edge and also underneath/behind the air dam where it attaches to the crash bar. If you do not have a push-in retainer tool, a flat-edge screwdriver or small pry-bar may be used. FIGURE 2 3. If your Jeep is equipped with factory fog lamps, reach behind the bumper and disconnect the wiring harness plugs from the sockets at the back of each lamp. A small flat head screwdriver may be useful to release the tangs on the plug 4. Use a ratchet and 19mm deep socket to remove the eight (8) nuts that fasten the bumper to the frame. There are two of these nuts on the inner side, and two on the outer side, of each frame rail where it joins the bumper. FIGURE 3 With these nuts removed, remove the bumper from the Jeep. FIGURE 4 5. If your Jeep is equipped with factory fog lamps, these may be removed from the stock bumper and re-installed into the RockBrawler bumper. Use a Phillips screwdriver to remove the four (4) retaining screws from each lamp, on the back side of the bumper. FIGURE 5 Install the factory fog lamps into the fog lamp mounts in the back side of the RockBrawler bumper. Re-use the OE retaining screws. These sheetmetal screws will form their own threads as you drive them into the retaining

rings on the RockBrawler bumper, so press firmly as you twist the screwdriver. FIGURE 6 6. Remove the plastic top bumper cover. You may be able to remove the two plastic screws with a Phillips screwdriver. But it is likely they re frozen in place and will have to be pried up with the push-in retainer removal tool. FIGURE 7 7. The factory crash bar is the semirectangular tube which runs from one side to the other, at the front of the Jeep s frame, just behind the bumper (the bumper should already be removed at this point). The lower corner of the crash bar at either end must be trimmed for proper fitment of the RockBrawler bumper. Use an abrasive cutoff wheel or other suitable cutting tool to trim off the end of the crash bar. Your cut should be adjacent to the outside edge of the front vertical support, or 7/8 inboard from the outside edge of the outermost frame bracket as shown in Figure 8. FIGURE 8 Do this for both ends of the crash bar. Use a file or die grinder to de-burr the cut edge, then apply touch-up paint or clear coat to the exposed bare metal for protection against corrosion. 8. Pre-install the RockBrawler bumper onto the frame. There are eight (8) threaded studs located on the inside/backside of the bumper, which will correspond with the bumper mounting holes on the frame. It may be a tight fit due to slight manufacturing variances from Jeep to Jeep, but the bumper will fit with some gentle persuasion. You may need to use a rubber mallet or soft dead-blow hammer to tap the bumper into place. Be careful not to mar your paint or powdercoat finish. FIGURE 9 Locate the 1/2-13 nylon insert lock nuts and 1/2 flat washers that came in the hardware kit with your RockBrawler bumper. Install a flat washer and lock nut onto the two bumper mounting studs at the outside of the frame rail on either side of the Jeep. Snug these with the 3/4 deep socket, extension and ratchet but do not over-tighten, as the bumper will

not properly seat into position yet. Do not install the inboard nuts at this time. FIGURE 10 9. Observe the recessed area where the removable skid plate is to be installed along the front lower surface of the RockBrawler bumper. The lower-most hole in this recessed surface, on each side, is backed by a weld-nut which interferes with the OE crash bar that is located directly behind it. Later, you will drill holes in the crash bar to provide clearance for these weld nuts. But first, use a hammer and 5/16 transfer punch inserted through this hole (and weld-nut) to make a corresponding drill mark on the surface of the crash bar (see Figure 11). Do this for the lower-most hole on both ends of the recessed skid plate mounting surface. FIGURE 11 10. Loosen the four previously installed bumper mounting lock nuts and flat washers, and remove the RockBrawler bumper from the Jeep. 11. Use a drill motor with 1/4 bit to drill through the front surface of the crash bar at both locations you marked with the transfer punch in Step 9. Switch to the 11/16 bit to drill each hole to its final size. FIGURE 12 De-burr the edges of the holes then apply touch-up paint or clear coat to the exposed metal. 12. If your Jeep is equipped with the factory electric sway bar disconnect or the Currie Anti-Rock sway bar system, pre-position the sub-frame bracket as shown in Figure 12. FIGURE 13 Use a couple of zip-ties to temporarily hold it in place against the crash bar. FIGURE 14 If your Jeep is NOT equipped with the factory electric sway bar disconnect or Currie Anti- Rock, you may skip this step as you will be

able to install the bracket later without having pre-positioned it. 13. Re-install the RockBrawler bumper onto the Jeep. It should fully seat this time, with the weld-nuts mentioned in Step 9 fitting through the clearance holes you drilled. Install and tighten all eight (8) lock nuts and flat washers onto the bumper mounting studs (two inboard and two outboard of each frame rail). 14. If you installed the OE fog lamps into the RockBrawler bumper, plug the harness connectors back into the sockets in the back of each lamp. Use the OE wire harness push-in retainers to secure the harness to the three (3) provided holes on a flange inside the RockBrawler bumper. These holes are shown in Figure 15, with the bumper off the Jeep for clarity. You will have to locate them by feel as the area is hard to see once the bumper is installed. FIGURE 15 15. Pre-position the Sub-Frame Bracket Retainer Plate. There are three slotted holes in the vertical flange at the top/rear of the bumper. Insert the three captured studs on the retainer plate through these slots, from the inner side of the bumper (so that the threads are pointed toward the rear of the Jeep). Figure 16 illustrates this on an uninstalled bumper for clarity. FIGURE 16 16. Install the Sub-Frame Bracket, which you may have already pre-positioned in Step 12 (cut the zip ties if you did). The three slotted holes along the top of the bracket are to be slipped over the three protruding threaded studs of the Sub-Frame Bracket Retainer Plate (which was pre-positioned in the preceding step). The lower edge of the Sub- Frame Bracket will fit against the backside and underside of the crash bar. Where the 90 flange fits against the underside of the crash bar, it will fit between the crash bar and the lower lip of the bumper at either end. Install a 1/2-20 lock nut and 1/2 flat washer onto each of the three (3) threaded studs of the Sub-Frame Bracket Retainer Plate, but do not tighten them at this time. 17. Pre-Install the Removable Skid Plate. Use three 3/flat head cap screws to temporarily hold it in place, one at the center along the top and one along the bottom at each end. Ensure that the skid plate is properly seated into its recess in the bumper, and snug the three flat head cap screws. FIGURE 17 18. The five countersunk holes along the bottom edge of the skid plate will require

corresponding holes to be drilled into the bottom edge of the Jeep s crash bar. Look through the holes to ensure that the Sub- Frame Bracket does not interfere with any of the hole locations. If it does, the bracket can be adjusted slightly in either direction because you had left the nuts un-tightened in Step 16. Use a hammer and a 15/32 transfer punch through each of the countersunk holes to mark the five drill locations along the bottom of the crash bar. Once these marks have been made, remove the skid plate. FIGURE 18 19. Use the drill motor and 3/8 bit to drill the five holes along the bottom of the crash bar that were located and marked in the preceding step. FIGURE 19 De-burr the edges of the holes then use touch-up paint or clear coat to protect the bare metal. 20. Re-install the skid plate with the 3/8-16 X 1 SS flat head cap screws. The seven screws which locate along the front surface of the skid plate will thread into pre-existing weld nuts. FIGURE 20 For the five screws that install along the bottom edge of the skid plate, use a 3/8 flat washer and 3/8-16 lock nut on the inside of the crash bar where the screw threads protrude. Torque all 11 flat head cap screws to 30 ft.-lbs. 21. Tighten the three 1/2-20 lock nuts at the top of the Sub-Frame Bracket and torque them to 70 ft.-lbs. 22. Torque the eight (8) bumper mount lock nuts (two inboard and two outboard of each frame rail) to 70 ft.-lbs. Congratulations, you have completed the installation of your Poison Spyder JK Front RockBrawler Bumper!
