1 INSTRUCTIONS FOR USING ITW PHILADELPHIA RESINS 1500LFH --- Super Alloy Black 1500LFH is a liquid, injectable low friction material. The objective of these instructions is to allow the exact casting of machine components for dynamic or sliding applications. The lowering of friction and the improvement of wear quality will be accomplished by using epoxy low friction materials. --- Time consuming and expensive scraping will be all but eliminated if applied properly. --- Defective castings which wouldn't be used because of core holes or blow holes at the sliding surface become fully usable because of epoxy coatings. --- There is no need to harden the ways or guides. There are no more production problems because of distortion due to heat treating. CASTING OR INJECTION PROCESS The direct moulding or casting of a sliding component from its mating surface requires the shorter of the two components to be cast with low friction material and the longer component to machined in the conventional manner like precision milling or grinding. The surface finish of the mating component should be about 16 Ra (.4 FM, 16Fin, N5, LLL) if it is steel. The finish for Cast Iron should be about 8 Ra (.2FM, 8Fin, N4, LLL) because of the porous texture of the material. A surface that is too rough will cause excessive friction and also accelerate wear. Refer to "Instructions for using ITW Philadelphia Resins 2000PLFH" for instructions for using low friction material in a putty (noninjectable) form. There are times when a combination of both liquid and putty material are used because of space limitations for damming material or the need for maximum surface contact of the wear surface of the table. With a machine table as an example, the preparatory work for the components and the entire work routine is described.

2 For the proper adhesion of the low friction material to various base metals (grey cast iron, ductile iron, steel, bronze, etc.), the correct pretreatment is of prime importance. One should strive for getting the surface as rough as possible. For example, a fly cutter with one 60 0 radius triangular reversible carbide insert. A feed rate of.125" (3mm) per revolution. A depth of cut of.020" to.040" (.5mm to 1mm). This recommended surface finish creates a mechanical interlock in addition to the adhesive bond of the epoxy. To avoid too much pressure when injecting the material between the two components, the thickness of the low friction material, not counting the depth of tool cut, should be determined according to the following recommended values: Length of guide way up to 16" (400mm) up to 48" (1200mm) Thickness of low friction material.080" (2mm).100" (2.5mm) If the guideways are longer than 48" (1200mm), the thickness of.100" (2.5mm) is also maintained, however, additional injection holes have to be used. The injection holes should be placed so that a one pound container of low friction material will be enough to reach the next injection hole. It is advisable to inject the material through tubing that is elevated above the surface being injected. This allows a constant moderate pressure at the area you just filled and will provide some material in reserve for the very slight shrinkage that will occur during the curing process. In general, tubing with an inside diameter of 3/8" (9mm) or greater is sufficient for smaller guide surfaces and 1/2" (12mm) or greater for larger surfaces. When guideway surfaces are totally enclosed, one or more vent holes should be drilled at the 12 o'clock position (top) for venting air. Typically, the same size holes are drilled as used for injecting so that plastic tubing can be used as a "head" or reservoir to draw material as the low friction material cures. If this procedure is followed, you are assured of an accurately replicated surface that doesn't contain voids or air bubbles. The longitudinal edges of the guide ways are to be sealed with a foam rubber sealing strip. This foam stripping doesn't adhere to the low friction material and will be removed after the low friction material has cured. It is advisable to provide a retaining edge or lip of about.040" (1mm) if there isn't already an angle providing a retaining edge. In this way, the outward movement or bulging of the sealing foam can be more resistant to the pressure of the injection process. Another procedure is to machine the edges of the two mating components very accurately to prevent the material from leaking. 2

3 To achieve longitudinal injection of low friction material for a horizontal guide surface, it's preferred to place the injection hole at the middle of the guide way. This allows the material to emerge simultaneously at both ends of the guide. This reduces in half the length of injection and only half the pressure is necessary. The injection hole should be off center to allow the material to flow around or across the guide way, thus reducing the chance of air entrapment. All machine components and low friction material is to be temperature stabilized at room temperature for at least 24 hours prior to use. A minimum temperature of 60 o F is required for this material to cure properly. Another major advantage of the injection method is the fact that large machines can be injected during the last operation after the machine has been installed/assembled completely. Large gibs can be coated directly at the vertical machine column or milling machines or planers at the cross-rail. In this way, deformations which are caused by the weight can be compensated for in the alignment process. With conventional assembly methods, scraping becomes necessary because the surfaces change due to deformation. DESCRIPTION OF THE INDIVIDUAL STEPS OF OPERATION 1/ Preparing the smooth machined surface With all the damming materials in place, apply spray release agent (PR-225 or ES-225) to the smooth, machined surface of the guide, including all damming materials. Particular care should be taken to prevent damage to these surfaces as any damage or error will be replicated onto the low friction surface. 2/ Preparing the rough machined surface Cleanliness of this component is very important to assure proper adhesion of the low friction material. Spray PRT-59 cleaning solvent on this part, taking care to use only fresh unused solvent. Don't use unapproved solvents as they may leave a film residue. This part should be held at a steep angle to allow solvent to run off, taking dirt particles with it. Don't allow puddles of solvent to form. Allow the solvent to air dry, DO NOT use shop air to dry off solvent. 3

4 On brand new castings you may have to spray the surface several times. It's advisable to use a stiff brush the first time or two in this case. In some cases it's appropriate to sandblast the surface of old castings that have been soaked with oil. On old cast iron that is badly oil soaked, it may be necessary to heat the component to leach out the impregnated oil. The degreased surfaces have to be protected from becoming dirty again and must not be touched with bare hands. Freshly cleaned surfaces should be coated with low friction material as soon as it is practical. 3/ Setting the table in place The table has to be put onto the machine bed exactly in the correct position in which the injection is going to be done. Nothing can be moved once the components are in position, otherwise the damming material can lose its seal and allow leaks during the injection process. The alignment of the two components will no longer be correct. 4/ Aligning the table There are three common methods for positioning the table. These methods are influenced by the nature of the project, the size of the components involved and the quantity of the components. a. Shim Method - For rebuild of machinery, the shim method is common. Shims made from low friction material are glued to the rough machined surface and scraped to the desired height prior to injection of the low friction material. b. Set Screw Method - Tapped holes are added to the table at required intervals to allow the accurate positioning of the table to the way surface. For extra long tables, this is a common method as set screw holes can be spaced to prevent the table from sagging or distorting from its own weight. c. Adjustment Block Method - Adjustment blocks are made up ahead of time and provisions are made for mounting on the ends of the table. Usually, a retaining screw or bolt is used to secure the work piece in position so that the work piece can not move under the pressure of the injection process. Best results are obtained when only the alignment screws are used for alignment and the retaining screws are tightened only slightly thereafter. 4

5 The alignment of the machine parts has to be done very carefully to avoid deformation of the parts when tightening the alignment screws. Otherwise the work piece will return to its stress free position after removing the alignment screws and the low friction surface will have only partial bearing. 5/ Mixing the low friction material Manually premix the resin in the resin container until it becomes completely mixed. Pay attention to scrape the bottom and sides of the container while mixing. Now pour the hardener into the resin container. Mix this combination, again paying attention to scrape the bottom and sides of the container. Normally, the low friction mixture is mixed for about 3 minutes. Mixing too long may cause the material to warm up too much, reducing the pot life considerably. 6/ Injecting the low friction material To inject the low friction material into the area of the guide way, disposable cartridges sized to hold either 1/2 lb. or 1 lb. units of material are used. These cartridges are inserted into a mechanical hand operated injection gun, similar to a caulking gun. When stirring the hardener into the resin it's difficult to avoid the entrapment of a small amount of air into the mixture. The dispersement of these small air bubbles can be achieved when the low friction material is poured into the injection cartridge or poured directly on the guide way by carefully pouring the material over the lip of the container in a very thin stream. If the material is poured into an injection cartridge, care should be taken to be sure that all air is expelled before material is injected into the guide way. If it's possible, horizontal guides should be injected in the middle of the guide way. Vertical guides should be injected at the lower end of the guide way. However, the gap at the lower end of the guide way has to be completely sealed. The injection procedure is completed when the low friction material comes out evenly at the opposite end of the guide way. The injection process has to arranged so that waiting periods are avoided. Once a guideway has been started, the entire way must be injected without interruption. 7/ Curing of the low friction material During the curing process, the work pieces have to be protected against any movement or further assembly. Because the material will replicate the mating surface exactly, any movement will reflect that movement. The injection/assembly process has to be arranged in such a way that waiting periods are avoided. Injecting the guide ways in the afternoon is favorable, so curing can take place over night and the separation of the two components can be done the following day. 5

6 A minimum curing time of 18 hours is required when the ambient temperature is 72 o F. When the ambient temperature is between 60 o F and 72 o F, cure time will be longer. The cure rate can be accelerated by applying external heat by using heat lamps to no more than 90 o F, but the amount of shrinkage will increase and may not be advisable for close tolerance assemblies. 8/ Cleaning hands and tools The low friction materials are produced on an epoxy resin base. Like all epoxies, they can lead to allergies or rashes if a person is sensitive or constantly in contact with them. The skin that has come in contact with the unhardened epoxy should be cleaned thoroughly as soon as possible. Solvents shouldn't be used because they remove oils from the skin and allow the diluted epoxy to further penetrate the skin. Hand cleaning creams have proved to work effectively. After cleaning the soiled areas, a protective skin cream should be used. The tools can be cleaned by using a strong cleaning solution such as PRT-59. 9/ Separating the table from the bed/base All the supporting/alignment screws and retaining screws/bolts have to completely loosened so that the table rests only on the cured low friction material. Use a crowbar or a hydraulic cylinder to separate the table from the bed/base. In the case of very large tables, lift one end with an overhead crane, in addition to the crowbar or hydraulic cylinder, until it audibly parts from the bed/base. 10/ "Finishing" the table All weather stripping and other damming material is removed and plastic tubing is cut off. All edges and excess low friction material can be filed off by filing toward the slide, not away from the slide, to prevent chipping. A high speed hand tool with a thin cutting wheel can be used to remove excess material. Grinding wheels should be avoided because of excessive heat build up. If a grinding wheel must be used, use with care. 11/ Oil grooving the material Oil grooves can be put in by a machine or by using a high speed hand grinder. Compared to grinding oil groove into grey cast iron, a savings of time of about 60% can be expected. Best results can be obtained with a diamond ball-head grinder tip which revolves at about 20,000 RPM. Carbide cutters can be used, however, tool life is shorter. The pattern of the oil grooves can be marked with a layout pattern or with a felt tip pen. Following a pattern with a milling machine also shows excellent results. 6

7 12/ Repairing damaged guide surfaces If a void or air bubble does occur, "rough up" the void area and then clean with PRT-59 cleaning solvent. Apply 2500SRC at the void areas and scrape to finish after repair compound has cured. PRECAUTIONS AND WARRANTY Wearing rubber gloves is encouraged as epoxy resins may cause rashes and skin irritation on people with sensitive skin. Although there is no history of health problems, it is recommended this process be performed in a ventilated area. All appropriate health and safety practices should be observed as a precaution. All details in this instruction sheet is the result of intensive research and testing as well as years of practical experience. A guarantee can not be assured if there should be any faulty castings of our epoxy coatings, since we have no control of its application or use.
