1 COUNT ON ME SENIOR DESIGN EXECUTIVE SUMMRY Josh Cosper, Randy Robert, Mark Thompson, Lorelle Paulozzi, Wesley Graham bstract: Team Count on ME worked with Tri-State Industries, a company that employs individuals with mental and physical impairments to complete a variety of jobs. The job which Count on ME focused on is parts kitting, which consists of counting a specific number of fasteners, such as nuts, bolts, and washers, and then placing the counted parts in a bag. The task of counting parts is challenging because over seventy percent of the individuals employed by Tri-State Industries have trouble counting, which presents quality assurance issues. Team Count on ME developed a parts kitting device which aimed to improve quality control, ergonomics, productivity, and employee satisfaction. The development of the design and evaluation of the final device manufactured will be summarized in this report.

3 Count on ME Senior Design Executive Summary.0 ackground Tri-state Industries is a workshop that employs people with mental disabilities. ased in Ironton Ohio, the company employs about 75 people []. Tri-state employees demonstrate a wide range of talents and abilities necessary to complete their work, while suffering from physical and mental handicaps of varying severity. Tri-state Industries allows their employees to utilize their talents in an environment that is friendly and understanding of their unique conditions. Like numerous similar workshops across the country, Tri-state holds contracts with companies to provide jobs for their constituents. Various jobs include: coat hanger sorting, counting / kit assembly and a foam-wrap counting and organization..0 Problem Statement Team Count on ME s challenge involves designing and implementing a realistic solution to aid the employees of Tri-State Industries in counting small parts kits. The employees, referred to as consumers, are persons with mental disabilities that have a varied and limited ability to count. The various small parts kits are comprised of specific quantities bolts, screw, nuts, and/or washers. The challenge is to find a solution that enables these individuals to count and bag complete parts kits. dditionally, the solution will need to be adaptable to a variety of parts and consumers; therefore, safety, ergonomics, and ease of use are of the utmost importance..0 Rationale Commercially available products for the explicit purpose of part kitting and kit filling were researched but none existed that were within a reasonable budget. dditionally Tri-State Industries requested that our device would not be automated or take the employee out of the part kitting process. Last year s team Handicats developed a device that utilized a hole board and a funnel in a stand, which has been very helpful. The hole-board setup allows for a visual quality check, which is greatly valued by Tri-State management. The board also allowed a wider range of Tri-State consumers to be involved with the kitting process. lthough the Handicats device has proven to be very helpful, there is room for improvement. The Handicats device presented poor ergonomics which promoted shoulder fatigue, forcing users to stand so that components could be seen as they were placed (see Figure.0.). Finally, the Handicats device also had a defective bagging clip which sometimes results in the dropping of up to 50 components onto the floor. Figure.0.: Clarification of Line-of-Sight Issues

4 Count on ME Senior Design Executive Summary Team Count on ME sought to develop a device which would be mobile and usable on a table or in a lap. fter discussing various designs our team settled on using a sliding hole board similar to last year s device, where pulling a handle releases the counted parts. We chose to improve ergonomics and mobility, which required a weight of less than ten pounds. To allow the kitting operation to be performed by a user in a wheelchair, we utilized a low profile tub. This design also improved ergonomics (see Figure.0.) and general line-of-site from the Handicats device. Once the tub is full, the user can tilt the device and use gravity to funnel the parts through a chute and into a firmly clipped bag. lthough tilting the device might be difficult for some consumers, it will be significantly less work to tilt the device once per kit than to maintain arms outstretched throughout the entire operation. Figure.0.: Team Handicats Device Issues.0 Development Team Count on ME strived to develop the best possible device for our customer, and one method used to optimize our device design was Failure Modes and Effects nalysis or FME. The purpose of FME is to improve the expected operational quality and safety. The FME procedures were performed by Team Count on ME by first analyzing operating and environmental conditions and determining all potential failure modes and reviewing the potential failures and prioritizing them according to risk, and finally analyzing, testing, and refining the prototype design. 5 Count on ME Senior Design Executive Summary Team Count on ME opted to go with a design which features a transparent tub permanently attached to the bottom of the hole board which would be able to hold parts. dditionally the tub was designed to have a funnel which would allow the user to tip the hole board and tub assembly, thereby eliminating the need for a stand. The advantage to this idea is that the device would still lay flat making it easier to see in the holes without sacrificing user ergonomics. lso the clear tub would allow users to perform a visual check to make sure all parts were funneled out as well as providing fun factor for the users. 5.0 Construction ll parts of the device aside from the handles and hardware were machined on a CNC Hass Mill. The Delrin Hole boards were sanded smooth, then holes and an outer profile machining processes resulted in the two hole boards. The Delrin rails were machined to shape and holes drilled for pins and bolts to pass through. fitting tolerance of inches was used to as a starting point for setting the friction force between the rails and the holeboard. The target friction force is one for which the holeboard doesn t slide open under its own weight, yet pulling the hole board doesn t slide the entire device. We repeated this process until we reached a fitting tolerance inches. The aluminum corner blocks were machined to shape and holes were tapped to hold bolts. The polycarbonate tub pieces were cut on the mill by milling the profile then drilling through holes for bolts to pass through. The handles were made by bending aluminum stock and cutting flat where holes would be located. The handles were machined on the manual mill. 6.0 Quality and ccuracy The result of making nearly all the parts on the CNC mill is parts that fit together with an accuracy of ±0.00 inch. This made for a tight fitting device whose parts lock together tightly. The finish on the cut edges of the polycarbonate is optical quality, and can be seen through thanks to the use of a reverse cutting mill. s noted above we machined many of the key parts out of Delrin, an acetal polymer plastic. Delrin was chosen because it machines well, it is rigid, has high wear resistance, and a low friction relative to other plastics. ll of our moving parts are Delrin on Delrin, which minimizes the wear and increases the life span of our device. No threads were placed in plastic to ensure a strong connecting joint between materials. 7.0 Function The Count on ME kitting prototype was designed to handle the 50 count Tri-State parts kit. Consumers will use the device shown in Figure 7.0. to assemble each kit. lthough the device was primarily designed for Tri-State s large kit, smaller kits can be assembled when Team Handicats plugs are used. These plugs can be used with either device. Each plug fills one hole

Due to large demand for the 50 count kits, the Handicats plugs are rarely used, and therefore it was not deemed necessary to include our own. Open the Drop Slide to release the parts into the Tub. 7. Repeat Steps () through (6) until all components have been emptied into the Drop Tub. 8. Use the preferred handles to carefully lift the rear of the device one () foot off of the table and empty the components into the attached bag.

OK! 0. fter carefully lowering the device back to the table, release and seal the bag to complete the kit. 8.0 Evaluation The counting device makes it very easy to accomplish the desired task. The high contrast parts tray improves visibility. Other key features include the clear polycarbonate tub assembly, the bag clip and the handles. The tub catches all components dropped from the parts tray, keeping the operation organized and contained. The bag clip provides a point of attachment so that the parts can be easily funneled into the bag. The three handles provide various holding points, making the operation adaptable to many different people. nother feature that was added was the tapered holes, which make it easy to remove misplaced parts.

The rubber feet on the bottom of the device provide a pivot point which lessens the chance that it will be dropped. These feet also provide some sliding resistance when the Component Drop Slide is being pulled or pushed. Weight was another area of importance. In order to lessen the load required for lifting, precautions were taken to minimize weight. efore proceeding with manufacturing, we consulted with Tri-state to see if their consumers were able to lift the estimated device weight of 8.5 pounds (comparable to one gallon of milk). 9.0 Design for Mass Production In producing a prototype of this device a lot has been learned. Through this process there are some things that would be done differently if a production run was going to be made. brief description of our prototype cost can be seen below. These numbers are a conservative overestimate of our cost. In a production environment, these times could greatly reduced.

This cost could easily be recovered if several more devices ( 0) were produced. lthough this type of device could be very useful for similar kitting applications, it was specifically designed for Tri-State s 50 count kit. Due to this limiting factor, we have chosen to limit our plans for mass production to a small run with a maximum of ten devices. In a small production run, CNC code can be optimized to increase feeds, speeds, and quicken tool changes. mini-assembly line could be utilized to quickly churn out parts. For example, ten hole boards might be manufactured, and then ten sets of rails. Using an assembly line approach greatly reduces tool changes and setup, saving time and money. custom plunge endmill (ordered to the required taper and radius) would cut two machining operations, saving time and money. More research should be done towards reducing the number of parts in the tub. One approach would be to look into bending one piece of Lexan. nother approach would be to research injection molding a custom tub. Finally, we could purchase and modify an existing tub. 0.0 Conclusion Team Count on ME partnered with Tri-State Industries to aid their employees in counting small parts kits. Each small parts kit consists of a specific number of fasteners and a plastic bag. Our team developed a device which eliminates the need to count fasteners and increases the ease of placing these parts into a bag. The device is intuitive to use. The device is highly mobile and lightweight, weighing 8.5, and operable while seated, standing, or from a wheelchair. Each hole is tapered, which increases productivity by making it easier to place or remove parts. The fully transparent device allows for visual detection of jammed parts throughout the entire process. Time trials have shown the highly ergonomic device has increased production rates by approximately 00% with no miscounted parts kits. The Count on ME device enables many

12 Count on ME Senior Design Executive Summary individuals to participate in the counting process who would otherwise be unable.
